I was originally looking into purchasing another Sun Ultra 20 or 40,
but I think it may be a better idea to purchase an HP or Dell Opteron
or even build my own machine. I would like opinions on what works most
effectively and what configurations/components folks have had the most
success with. I did look at Sun's HCL http://www.sun.com/bigadmin/hcl/
but the list of "certified" hardware seems pretty small, especially in
the workstation department.

My primary requirement is to have a one or two processor dual-core
Opteron system that can handle up to 500GB SATA that costs $1000 or
less to build or buy.

That's what I thought, given that my Ultra 20 has the nforce4
chipset.. I run Linux on it, and it loads the sata_nv driver. Sad to see
that Linux is better supported on Sun hardware than Solaris stick out tongue

Even sadder: Windows is better supported.
